Known issue on 2.0 TDI engines: turbo failure is not always due to its fragility! These engines suffer from an oil circuit clogging issue which leads to turbo failure. Package contents: 2.0 TDI 136/140HP.

Vehicle location: 2.0 TDI 16V. 2.0 TDI 16V 4motion. 2.0 TDI 16V 4x4.

2.0 TDI 16V quattro. 1 Drain engine oil using pre-drain engine cleaner and replace the oil filter twice in a row: Oil must be at temperature. Vehicle must be on a flat surface (lengthwise and widthwise).

Loosen the oil filter so oil can drain completely. Remove the filling cap and oil dipstick. Let oil drain through the lower pan. Do not drain by suction.

2 Cleaning: Clean the oil cooler and engine side filter with brake cleaner and dry the parts with compressed air. Clean the vacuum pump filter with brake cleaner and dry with compressed air.

IMPORTANT: If oil appears contaminated, rinse the system before continuing. For vehicles under 60,000 km, clean the lower engine block. For vehicles over 60,000 km, replace the oil strainer. 3 Check/replace oil lines: Replace the oil supply hose with a new one.

Replace the hollow screw of the oil inlet and its seals. Replace the oil return hose, its connector, and seals. 4 Fill oil and test: Replace the oil filter with a new one. Reinstall the drain plug with a new gasket.

Fill engine oil to correct level. Position oil return hose in appropriate collector container. Start engine and let run for 60 seconds at idle.

Oil quantity should be over 500ml during 60 seconds. IMPORTANT: Do not run engine if oil level is below minimum. 5 Fill oil: Properly connect new oil return hose to turbo.

Fill engine oil to required amount. Let engine run at idle until oil pressure light turns off max. Stop engine and let sit for 5 minutes. Check oil level on dipstick. It should be close to maximum, without exceeding it. 6 Additional checks: Visual inspection of injectors, if soot is present, it may indicate a leaking injector. If dirty, clean or replace. Check diesel particulate filter and replace if necessary. Checks to be done before replacing your turbo and to prevent potential failure after replacement: Check injector seals. Remove air intake pipe to turbo to check if compressor wheel nut is present: - If nut is present, check for axial and longitudinal play and ensure compressor wheel fins do not touch the housing.

If nut is missing, it must be found before installing new turbo. Check vacuum pump and its inlet filter screen. If heavily clogged, replace it, otherwise clean it. Check all hoses and pipes including exhaust for foreign objects, restrictions or kinks.

Remove and clean air intercooler and PCV system. Entire filtration system must be replaced: oil filter, air filter, strainer, banjo bolt, vacuum pump if screen is heavily clogged. Check that diesel particulate filter (DPF) and catalytic converter are not blocked or heavily clogged. For vehicles with Right Hand Drive (RHD).

For vehicles with Left Hand Drive (LHD). Interval between engine oil changes.

Even if manufacturer recommends maintenance every 20,000 km, on this 2.0 TDI engine, it is highly recommended to change oil every 7500 to 10,000 km to preserve your engine. Injector leaks: if you notice black oil stains around injector, loss of power, noisy engine, and smell of unburned gas in cabin, it is important to address this issue promptly as carbon buildup around injector can contaminate engine oil leading to turbo lubrication reduction and turbo failure. Oil strainer in oil pan and banjo bolt filter on turbo oil inlet are most sensitive to this contamination. Oil quality: use high quality 5w30 or 5w40 oil, consult a specialist.

EGR valve can also cause oil contamination, so check before replacing turbo. On some models, oil pan replacement is necessary when replacing turbo due to design flaw preventing complete oil drainage during oil change. If you have a yellow oil dipstick, be aware!

Oil capacity increases from 3.4l to 3.9l, requiring replacement of orange oil dipstick. Lack of lubrication and deterioration of oil quality in engine can have several causes. Turbo failure is often due to lack of lubrication.

Turbo shaft relies on pressurized engine oil cushion, spinning at extreme speeds. Any oil shortage quickly damages it!
